I figured... any reason why the cooler piping didn't fit?

A 3" silicon hose running under the headlight will be squashed and distorted. So, no chance running the 3.5', unless you notch it, or cut holes to run the piping through.

I suppose that extra half an inch diameter makes a difference.

I am trying to maximise efficiency throughout the build. Every little bit helps....

Removed the bov for some flutter. Plumb back I think still sounds better to the turbo side.
